I was thinking doing a life size mold for Xmas figures, maybe for decorations for the yard. What would you suggest and how expensive could this get because I don't have the funds to go overboard

The material you choose will be based on the type of mold. For simple brush-on, latex is good. You could also use silicone. For a block mold, urethane is easy to work with.

What kind of plastic is used in the final product? How would it fair up against ABS plastic in strength and flexibility?

A common casting material is Quik Cast. It is made of urethane. It is tough, but it will not have the flexibility of ABS. The physical properties of both ABS and Quik Cast are posted on our website.

Is it possible to use this urethane mold to pour a higher density urethane part? IE: mold is a softer urethane and the end product is heavy, dense urethane.

Yes, you can cast urethane in a urethane mold. However, mold release is essential because urethane will permanently bond to urethane.
